How do I audit a frozen food factory?

Audit the whole chain: raw material, processing line, freezing, cold stores, hygiene, Listeria control, traceability and records. Check the cold store and power backup as closely as the line.

Audit a frozen food factory by following the product from raw material to the reefer door. Look at intake, processing, freezing, cold storage, hygiene, pathogen control, traceability and records, and talk to the people running each step.

Frozen plants have two extra risks compared with dry food plants: temperature control and Listeria. Spend as much time in the cold store and engine room as on the production line.

Plan a full day for a serious audit. Arrive early enough to see a shift start, and ask to watch cleaning between products if you can.

Before the visit

The general structure is in what a factory audit should contain.

  • Collect licences, food safety certificates and the latest third-party audit report.
  • Ask for the HACCP plan for your product.
  • Request recent test results and environmental monitoring data.
  • Ask which products, cuts or recipes run on the line you will buy from.
  • Agree a date when your product, or a similar one, is running.

On the line

  • Raw material: intake checks, potato or vegetable testing, storage conditions.
  • Processing: washing, peeling, cutting, blanching and frying. Ask for time and temperature records.
  • Frying oil: how oil quality is checked and how often it is changed.
  • Freezing: freezer type, product temperature at exit, and how quickly packed product reaches the cold store.
  • Foreign matter: metal detection or X-ray, with test records.
  • Hygiene: zoning, hand washing, clothing, cleaning schedules and drains.
  • Allergens: how they are segregated and how lines are cleaned between products.
  • Packing: bag sealing, coding, carton strength and checkweighing.

Cold store and utilities

The cold store protects every lot made. Check its capacity against output, and look at how it is run.

  • Temperature records and alarms, with who responds out of hours.
  • Calibration of thermometers and probes.
  • Ice build-up, damaged cartons and stock rotation.
  • Backup generators and what happens in a power cut.
  • Loading dock: covered, sealed to the reefer, or open to the sun.
  • Ammonia or other refrigeration safety, which also affects reliability.
  • Pest control around doors, docks and drains.

Records and people

Pick a past lot and trace it back to raw material and forward to the shipment. Check Listeria environmental results and what the plant did when a result was positive. Look for corrective actions that were actually closed. Ask staff what they do if a reading is out of range. Their answers show whether the system works on the floor or only on paper. HACCP and how to check it covers that review in more depth.
